I've spent the better part of eight years sourcing plastic sheet and film for manufacturers in the Westlake area. If there's one thing I've learned, it's that "plastic" is never a single answer. Three Ways This Goes Wrong
The hard part isn't finding a supplier. It's knowing which material you need before you call one. Based on the orders I've screwed up and the ones I've watched others screw up, the confusion almost always falls into one of three buckets:
- The spec is mistranslated. Someone asked for HDPE by recycling code, but the application needed PVC. This is more common than you'd think.
- The environment is the problem, not the material. Mold on stored film or tooling gets blamed on the plastic itself, and a bad material is reordered instead of fixing the storage.
- The "eco" requirement is fuzzy. A customer says "PET, not PVC" for sustainability reasons, but the real decision is APET vs. PETG—and neither is inherently right.
Once you know which of these you're dealing with, the path forward gets a lot clearer.
Scenario 1: When "HDPE #2" Sent Me Down the Wrong Path
In my first year sourcing for a sign manufacturer, I got an order that looked straightforward. The customer asked for HDPE sheet, and they were very specific about it. "Give me HDPE, it's the safer plastic." I didn't push back. They'd used the recycling number—#2—like a quality badge, and I accepted it.
Big mistake.
The application was outdoor signage with UV-cured ink printing. HDPE is nearly impossible to print on without corona treatment, and it degrades in direct sunlight. The order was 300 sheets—or rather, 300 sheets that became 300 very expensive problem children. The printer rejected them within a day: ink adhesion was terrible, and the one test panel left outside started chalking after two weeks.
$3,200. Straight to the scrap pile. The customer was furious, and honestly, they had every right to be. I'd confirmed their material choice instead of asking about the application.
What the customer actually needed was PVC sheet, which is why this one still bugs me. Hard PVC has a naturally printable surface, holds ink well, and has much better UV stability outdoors. But because HDPE is framed as the "good" plastic in recycling conversations—low toxicity, no chlorine, widely recyclable—people assume it's the best choice for everything.
The recycling number isn't a spec sheet. Resin identification codes, per ASTM D7611, exist to help sorting facilities classify post-consumer plastics. They were never designed to help an engineer pick material for a project. HDPE #2 might be perfect for chemical storage tanks or cutting boards. For outdoor print substrates? It'll disappoint you every time.
Now I ask two questions first: What is the part touching, and what is the part seeing? HDPE and PVC both have their place, but they are not interchangeable.
Scenario 2: Mold on the Tooling—the Westlake Humidity Problem
August 2023. A thermoforming shop in Westlake called about black specks on their PET film. Every fifth or sixth formed part had contamination. The owner was convinced the material was defective and wanted a replacement roll.
I checked the film. The extrusion was clean. The black specks appeared to be mold colonies—on the roll edges, on the unprocessed film surface, and on the tooling itself.
Here's what I learned the hard way: in Westlake, humidity is a production variable you cannot ignore. The shop's warehouse AC had failed over a weekend in late July. Scenario 3: "PET, but Not the Scan Kind"
In March 2024, a cosmetics packaging customer told me they wanted PET sheet. "We're going with PET, not PVC," they said. "Sustainability requirement from our retail buyer."
And then they added a question that threw me off: "Does this have anything to do with PET/CT scans?"—no, I'm not joking. They'd seen the abbreviation and worried they were ordering medical imaging material.
The confusion is easy to laugh at, but it's understandable. PET the plastic (polyethylene terephthalate) shares an acronym with PET/CT scans (positron emission tomography). They are entirely unrelated. One is a resin used for beverage bottles, blister packs, and thermoformed trays. The other is a medical imaging technique. You will not accidentally order a radiation scanner from a plastics supplier.
Once we cleared that up, the real question was which PET. That's where I hit my own hesitation: APET or PETG?
APET is cheaper, crystal-clear, and more rigid. It's a solid choice until your part needs to flex or survive an impact. PETG is modified with glycol, which makes it tougher and easier to thermoform. The packaging this customer needed had a hinged lid that gets opened and closed by end users. On paper, APET made sense—it's the more common spec. But my gut said PETG, because a hinged part that cracks in the field is way more expensive to deal with than the material savings.
I went back and forth for two days. Then the customer called and said their line launch was scheduled for the following week. The standard lead time from our regular supplier was seven business days. We could pay $400 in expediting fees to get PETG in three days.
I paid it without hesitation—or rather, I hesitated just long enough to confirm it was the right move. In an emergency, you're not paying $400 for faster shipping. You're paying for a guaranteed date instead of a probable one. Missing a customer's launch window would have cost far more than $400; we'd have damaged a long-term relationship over a hinge that might not break anyway. As of Q1 2025, the packaging line is running and that client has placed three more orders.
How to Tell Which Scenario Is Yours
If you're reading this and trying to figure out which mistake you're about to make, here's a quick decision guide:
- If your project involves printing, signage, or anything that sits outdoors: you probably want PVC for its surface quality and UV stability. HDPE is not inherently better; it's just better at chemical resistance. Don't order by recycling code alone.
- If your parts are showing black specks or surface contamination: check your storage humidity and tooling maintenance before you reorder material. In Westlake's climate, mold is frequently an environment problem, not a material defect.
- If you need PET for sustainability or regulatory reasons: decide between APET and PETG based on how much abuse the part will take. Both are recyclable, but they behave differently on the line. And no, neither is related to PET/CT scans.
- If none of these fit and you're just sorting recyclables at home: #2 HDPE and #1 PET are both recyclable in most programs. The number matters for recycling, not for industrial material selection.
There's something satisfying about finally having a checklist for this stuff. After three expensive lessons and one very close call with a moldy warehouse, I've stopped trusting my first assumption about plastic. The questions feel repetitive now, but they save a ton of money.
