There's no single “best” plastic material. There's only the right material for your geometry, process, and deadline. That's the first thing I tell customers when I step into an emergency order.
I've spent six years coordinating rush orders at Westlake, a manufacturer of PVC sheets, PET sheets, BOPET films, and related plastic sheet products. I've handled 200+ rush orders in that time. I've also handled a lot of calls from customers who need something yesterday. In that situation, time matters more than price. And in my experience, the fastest way to fix a problem is to identify the scenario before you call a supplier.
When I'm triaging a rush order, I ask three questions: How many hours do we have? Is this physically possible? What's the worst way this can fail? If you can answer those first, you're already ahead of most people.
At the same time, know the boundary between standard and custom. Like a 48-hour print shop, we're fast on standard products; true custom work—new formulations, unusual sheet sizes, or complex tooling—needs more lead time.
Find your situation before you order
The phrase “I just need plastic” doesn't tell me anything. You might need a flat sheet for printing, a pipe for a pressurized water line, or a rubber mold for casting parts. These are completely different decisions. So let's separate them.

Situation A: You need a sheet or film for thermoforming or printing
This is the core of what we do at Westlake. If you're making displays, trays, packaging, or printed graphics, you're probably looking at Westlake PVC, PET sheet, or BOPET film. Each one behaves differently, so “the best” depends on your process.
- PVC sheet is a workhorse for deep-draw thermoforming, digital printing, and applications that need dimensional stability. It's not the right choice for food contact unless you explicitly order a food-grade formulation.
- PET sheet is better when you need clarity, recycled content, or a wider processing window. If sustainability matters to you, ask for the recycled-content percentage in writing.
- BOPET film is the right choice for labels, membrane switches, or any application where you need strength at a thin gauge. It isn't a substitute for thick structural sheet.
Per FTC Green Guides (ftc.gov), you can't just call a material “recyclable” without evidence. That's why we only use “recycled PET” when we can point to the recycled-content documentation. If someone offers an “eco-friendly” sheet but can't show you the percentage, that's a red flag.
Here's where the rubber mold question comes in. If you're thermoforming onto a rubber mold, the sheet choice shifts because rubber is a poor heat conductor compared with aluminum. The plastic stays hotter longer, which affects sag and cooling time. Tell your supplier it's a rubber mold. Otherwise, they'll quote you as if you're running the same part on metal tooling.
Before you call, check previous orders through the Westlake login portal. If you have an account, the Westlake login is the fastest way to pull up the exact thickness tolerance and sheet size you used last time.
One shipping note if you're sending samples: USPS large-envelope rates apply up to 12 x 15 inches (this was the rule as of January 2025, at least). If your sample is larger than that, plan on package rates.
Situation B: HDPE pipe dimensions and SDR
This one is outside our product line—Westlake doesn't manufacture HDPE pipe—but I've talked to enough customers to know exactly where the confusion begins. If you're ordering pipe, you need to understand two things: HDPE pipe dimensions and SDR.
SDR stands for Standard Dimension Ratio. It's the ratio of the pipe's outside diameter to its wall thickness. Most HDPE pipe uses a fixed outside diameter; the inside diameter changes with the wall thickness. That's why two pipes can have the same outside diameter and very different inside diameters.
Let's use a 4-inch IPS HDPE pipe as an example. The outside diameter is 4.500 inches. At SDR 17, the wall is roughly 0.265 inches, so the inside diameter is around 3.970 inches. At SDR 11, the wall jumps to about 0.409 inches, which gives an inside diameter of about 3.682 inches. Same OD, different flow path. And that's what people mean when they search “what is SDR in HDPE pipe?” It's the number that tells you how much wall material is in the pipe.
So when someone asks for “4-inch HDPE pipe,” my first question is: What SDR? If they don't know, we have to find out before talking about pressure ratings or fittings. Lower SDR means a thicker wall, which usually means a higher pressure rating but also a lower flow area and higher cost per foot.
To be fair, many pipe suppliers list nominal size with SDR. The problems happen when buyers focus only on the diameter and ignore the ratio. I do not mean just a slightly smaller inside diameter—I mean a different pressure class and a different flow rate. That difference can sink a project if the pipe is installed before anyone checks.
Situation C: Rubber mold projects
If your project involves a rubber mold, the decision process changes completely. A rubber mold is flexible, has different thermal behavior, and won't hold sharp corners the way a metal tool will.
There are two common versions of this situation. First, you might be casting parts in a silicone rubber mold—pouring urethane or epoxy into a flexible cavity. In that case, you're probably not looking for a thick sheet; you need a release film or a thin BOPET liner between the part and the mold. Second, you might be thermoforming plastic sheet over a rubber-tooled shape. That's trickier because the rubber's low thermal conductivity means the plastic stays hot longer. If you don't adjust your cycle time, you'll get warpage or thin corners.
Here's an honest limitation: a rubber mold is usually a good prototyping option, but it's probably not the right long-term tool for high-volume production. The setup that works for a twenty-part prototype run may not survive two thousand cycles. I can't tell you the exact durometer or rubber compound to use without knowing your resin and part geometry, but I can tell you to check the draft angle before you cut any sheet. A vertical wall that works in aluminum might not release from a rubber mold.
If someone says “just send me PVC sheet” and then mentions it's for a rubber mold, I ask more questions. The tool type is part of the spec, not a side note.
How to know which situation you're in
Ask yourself three things:
- What is the end product? Flat sheet, printed graphic, or thermoformed package? That's Situation A. Pipe or conduit? That's Situation B. A cast or molded piece? That's Situation C.
- What is the tool? Aluminum tooling, a rubber mold, or no tool at all? If it's rubber, tell your supplier immediately.
- What's the deadline? If you need material in 48 hours, give your supplier the exact SDR, sheet thickness, size, and quantity up front. That's what turns a vague request into a possible rush order.
There's no universal answer here. I remember a 2024 rush job where all the numbers pointed to a thinner PET film. My gut said the deep-draw depth would be too aggressive. We went with a thicker sheet and saved the run from tearing at the corners. The extra material cost was tiny compared with the reprint cost.
Looking back, I should have asked a customer for the SDR before promising same-day output on a different project. At the time, the word “pipe” made me assume a standard wall. The lesson stuck: confirm the spec, not the noun.
There's something satisfying about watching a rush order leave the building when everyone thought it wouldn't. After six years, that still doesn't get old. But it doesn't happen by luck. It happens because someone took a few minutes to decide which scenario they were in before picking up the phone.
