How a production scheduler learned to stop guessing plastic specs

I work at Westlake, a custom manufacturer of PVC sheets, PET sheets, BOPET films, PVC foam boards, and plastic rolls for thermoforming and printing applications. I’ve been handling custom sheet orders for seven years. In that time, I’ve personally made—and documented—eleven significant mistakes, totaling roughly $18,000 in wasted budget. This is the story of the first big one, because it’s the one that taught me the most.

The first big one happened in September 2022—my fourth year, not my first. I’d like to say I was new and inexperienced. I wasn’t. The order changed how I think about material selection, and not because the paperwork was hard. I was the one who caused it.

The order that didn’t look wrong

A customer called us about a clear plastic guard for a small workshop machine. They needed 600 thermoformed covers. The drawing showed a simple rectangular part with a few mounting holes. I checked the dimensions, checked the thickness, and looked at our PVC price list. PVC prices were competitive, the lead time matched, and I sent over a quote.

The customer accepted within a day. That should have been a good sign. Instead, it was the sound of a door closing behind me.

We started extruding the PVC sheets. Everything looked fine on the production floor. The sheets came out flat, clean, and within tolerance. Then, two weeks later, the customer’s engineer called. He asked a question that I now put on every quote: “What is polycarbonate plastic?”

I had a definition in our material library, but I hadn’t applied it. Polycarbonate is an amorphous thermoplastic with high impact strength and optical clarity. It’s what safety shields, goggles, and machine guards are made from. The customer’s part was going to sit near a cutting wheel. If a tool slipped, the cover needed to absorb impact without shattering. PVC would have cracked.

The engineer asked why we had quoted PVC. I didn’t have an answer that made us look good. We had made 600 sheets of the wrong polymer.

What is polycarbonate plastic? The question I didn’t ask

Let me answer it now, the way I wish someone had answered it for me. Polycarbonate is a transparent, impact-resistant thermoplastic. It’s the material in bullet-resistant glazing, eyewear lenses, and machine guards. It’s not the same as PVC, and it’s not the same as PET. It scratches more easily than glass, can yellow with prolonged UV exposure unless coated, and generally costs more than PVC. But when a part needs to survive abuse, the cost is justified.

The math should have been simple. The upside of recommending PVC was a lower quote. The risk was a part that failed in the field. I kept asking myself later: was saving maybe $1,500 worth potentially injuring someone? No. No, it was not.

I don’t have hard data on industry-wide polycarbonate prices, but based on our purchasing records, it has consistently cost more than PVC—sometimes close to double by the time you add UV-stabilized grades. That’s why PVC prices look so tempting. But the lowest quote isn’t the lowest total cost. The lowest total cost is the material that works on the first try.

What I mean by “first try” is not just the material cost. I mean the entire chain: if the part cracks in the field, the manufacturer stops production, replaces the guard, maybe re-engineers the mount, and pays for it with downtime. The material is the cheapest part of that failure.

PVC, PET, and the PET blanket confusion

Another part of the problem is that plastics don’t have descriptive names. PVC and PET are acronyms; polycarbonate is a mouthful. It’s easy to confuse them, especially when someone asks for a “plastic sheet.”

PVC (polyvinyl chloride) is rigid, affordable, and chemically resistant. It’s a solid default for signs, displays, and thermoformed parts that don’t take repeated hits. PET (polyethylene terephthalate) is also clear, but it’s a different family. You’ve probably seen PET blankets made from recycled bottles—the same polymer gets spun into soft fiber. It’s also used for thermoformed clamshells, trays, and display boxes. A PET sheet can look similar to PVC, but it behaves differently under heat and stress.

Per the FTC Green Guides (ftc.gov), environmental claims like “recyclable” have to be substantiated. So when we talk about recycled PET sheets, we’re careful about what we claim. And when you see a PET blanket label, it should tell you exactly what was recycled. Not every PET product is the same.

If someone asks for “PET” thinking of blankets, they’re not wrong about the polymer family—but they’re picturing something completely different from a rigid sheet. That’s why I ask for the application first, not the material name.

Mold inspections Westlake style

If you search “mold inspections Westlake,” you’ll probably get home inspection services with moisture meters. That’s not what I mean.

In thermoforming, a mold inspection is a pre-run check of the tool—looking for scratches, pitting, or leftover release agent that could show up on every part. After the polycarbonate incident, I started spending time with our tooling team during their mold inspections. The first time I saw a scratched tool ruin a batch of PET sheet, I understood: a small flaw in the mold becomes a big flaw in every single part. The same logic applies to material specs. The customer receives a spec sheet with three options: PVC, PET, or other. If “other” is selected—polycarbonate, for example—a real human, usually me, calls them before we quote.

We also added the checklist to the customer portal. Once you log in to the Westlake login page, you’ll see a “material confirmation needed” flag on any order that hasn’t been confirmed. It’s not fancy. It’s a guardrail.

The checklist asks five questions:

  1. What is the part for? (machine guard, display, tray, other)
  2. Will it be exposed to impacts? (dropped tools, moving parts, repeated handling)
  3. Will it be outdoors or near UV? (this changes the polycarbonate conversation)
  4. Does it need to be food-safe? (this changes the PET conversation)
  5. What exact material are you expecting? (PVC, PET, polycarbonate, or not sure)

We’ve caught 47 potential order errors using this list in the past 18 months. I know that number because I started tracking it after the third time the list caught a mistake. The pattern is almost always the same: someone says “plastic sheet,” and they actually mean a specific plastic.

What I’d do differently

The conventional wisdom in procurement is that the customer knows what they want. My experience with hundreds of custom sheet orders suggests the opposite—customers often know what the part should do, but not what the plastic is. At least, that’s been my experience at Westlake.

This approach worked for us, but our situation is specific: we’re a mid-size manufacturer with custom extrusion lines and a technical staff on site. If you’re buying commodity plastic from a broker, your questions will be different. If you’re designing a part and just need a one-off sheet, your checklist will be shorter. Your mileage may vary.

I’m not saying PVC is bad. I’m not saying polycarbonate is always worth the premium. And I’m not saying PET is the right answer just because it’s recyclable. I’m saying the best material is the one that matches the application. There is no “best plastic.” There is only the right plastic for the thing you’re building.

That $3,200 mistake cost more in redo, expedited freight, and embarrassment. I want to say the total came to around $4,100, but don’t quote me on that. What I can say for sure is the lesson was cheap compared to what could have happened if the wrong guard had failed in front of a machine.

Before you quote, before you order, before you cut: ask what the part has to survive. Then choose the polymer. Not the other way around.

If the answer is polycarbonate and that means losing the order because PVC prices are lower, that’s a loss I’m happy to take. A customer who trusts you to be honest will come back when the application actually calls for what you make. I recommend Westlake for PVC, PET, BOPET, PS, and ABS sheets and rolls. But if you need polycarbonate, I’ll point you to a specialist. That’s not bad for business. It’s just the difference between being a supplier and being a shortcut.
