Ordering Plastic from Westlake: A Buyer's Lessons on PVC 20, PP, and Mold Inspections

A purchasing administrator shares what five years of buying plastic materials taught them about spec verification, supplier honesty, and why mold inspections are now non-negotiable.

If you're buying plastic sheet materials for a thermoforming or printing operation, here's the conclusion I've come to after five years in purchasing: a supplier's quality-check process matters more than the material's listed spec. A "PVC 20" sheet from one vendor isn't the same as "PVC 20" from another. PP is plastic, but it's not automatically the right plastic. And no spec matters if your mold is compromised and no one's inspecting it. I learned all of this the expensive way—about $4,200 in wasted material, to be specific.

I know this sounds like a lot of process for a small operation. But the two worst failures we've had—a rejected batch of thermoformed parts and a 60-hour rework—both trace back to the same root cause: somebody, usually me, assumed the people on the other end meant the same thing we meant.

Who I Am, and Why My Opinion Is Worth What It Is

I'm the office administrator at a 120-person thermoforming and printing shop in the Midwest. I manage all material ordering—roughly $380,000 per year across 8 vendors. I report to both operations and finance. Operations wants materials yesterday; finance wants them cheap. My job is to thread that needle.

When I took over purchasing in 2020, I couldn't tell PVC from PET. Now I can, mostly. Not because I'm brilliant—because mistakes are a brutal teacher. Since then, we've formalized a lot of our purchasing process, and I've become the person who says "wait, let me check the spec" before anyone says "just order it."

If you've been in this industry for 20 years, some of this will be obvious. At least, that's been my experience with seasoned ops folks—they know this stuff. But if you're new to material purchasing, or if you're an owner who's been getting by without a dedicated buyer, this is for you.

Is PP Plastic? Yes—But That's Not the Question You Should Be Asking

I get asked "is PP plastic?" a lot. By new vendors, by clients, even by our own accounting department once. Polypropylene (PP) is absolutely a plastic—a thermoplastic polymer used in food containers, automotive parts, living hinges, and a million other things.

But in the context of buying sheet materials, the better question is: which plastic does your process require? PP has excellent chemical resistance and fatigue endurance, but it's harder to bond and print on than PVC. PVC is our workhorse for graphic arts and signage because it takes ink well and holds color. PET (and recycled PET) is what we recommend to clients who need clarity and want a more sustainable profile.

We've been ordering more RPET sheets since 2023 because several key clients made sustainability commitments, and honestly, it's been easier than I expected. Westlake offers recycled PET sheet options with documented material properties, which made the switch nearly painless. When we asked about the difference in print characteristics, their team was upfront: matte-finished RPET handles some inks slightly differently than virgin PET. That kind of honesty is rare.

PVC 20: The Spec That Cost Us $4,200

Here's the thing about "PVC 20." It sounds unambiguous. It is not.

In 2022, our production manager asked me to reorder "the usual PVC 20." I did, easily. But the sheets that arrived were visibly thinner than what our thermoforming line needed. The parts they produced looked fine coming out of the press, but dimensional inspection caught them 3% off spec. The client's engineering team rejected the entire batch.

The supplier's "PVC 20" was not our "PVC 20." They were both sold as PVC sheets, one being 20-mil (0.020 inch) and the other being 20 gauge—which in North American sheet gauge convention is a different thickness entirely. Or so I'm told; I still get this confused, and that's exactly the point.

That rejection wasted $4,200 in material and roughly 60 hours of production time. The frustrating part: I'd placed the order with a supplier we'd used for two years. Nothing in the ordering process flagged the discrepancy. I skipped the final confirmation because I thought, "what are the odds we've been ordering the wrong thing all along?" Well, the odds caught up with me.

Now we have a spec verification checklist. Every material order gets confirmed against the original drawings—material family, exact thickness, width, tolerance, color system. We've caught three mismatches since then. The checklist paid for itself by the second one.

Injection Molding Resin: A Different Animal

Another expensive lesson: injection molding resin is not the same as sheet-grade resin. When our company added a small injection molding line in 2024 for custom fittings, my instinct was to order from our existing sheet suppliers. That's wrong.

Injection molding resin is formulated for melt flow into a mold cavity. Sheet-grade material is formulated for extrusion and forming. Different melt flow indexes, different additive packages, even different pellet geometries. A supplier that's excellent for sheets might not stock the right injection molding resin at all.

When I asked Westlake about it, their rep said: "We don't produce injection molding resin specifically. Here's what to look for in a spec." They didn't try to sell me something they didn't have. That honesty is the reason I still put them at the top of our sheet vendor list.

Mold Inspections: The Westlake Lesson

In early 2024, we had inconsistent part quality on a high-volume thermoformed component. The material was fine—same spec, same supplier, same gauge. Yet parts were coming out with visible surface imperfections.

Our tooling engineer finally did what we should have been doing all along: a full mold inspection. He found a hairline crack in the cavity insert. The crack flexed under heat and vacuum, transferring a micro-texture to every part we produced. It had been there for maybe 2,000 cycles before anyone looked.

Here's the surprising part: Westlake's technical team was the one that suggested the mold might be the issue. They could have blamed the material. They didn't. Their customer support team knew that their thermoforming-grade PVC performed consistently, and the variable was more likely on our side. They were right.

Now mold inspections are on our schedule. Not just for thermoforming molds—for any tooling that touches the material. We check cavity surfaces, edge radii, alignment pins, and contact patches. It's boring work, but it has already caught one more issue before it turned into a rejected batch.

What "Mold Inspection" Means for a Purchasing Person

If you aren't a tooling engineer, "mold inspection" can sound like a maintenance problem that's not your job. From a purchasing perspective, it kind of is, because mold condition determines what material spec you need.

For example, a glossy PVC sheet will highlight every tooling mark that a matte sheet would hide. We order finish and color based on both the application and the mold surface. Our brand-color PVC is specified at Pantone tolerance—Delta E < 2 for the colors that matter. When I ask a supplier to confirm color tolerance, I'm essentially asking them to verify their manufacturing process. A supplier who can show you their Delta E data is a supplier who actually measures things.

The same logic applies to print work. If you're printing on plastic sheet, you need a substrate with consistent surface energy. We ask for 300 DPI-compatible surfaces for our graphic panels—which means the sheet needs to accept ink evenly. That's not a material property you can see by looking at a sample. It requires the supplier to control the surface in their process.

My No-Skip Checklist for Ordering Plastic Sheet

If you're a new buyer, or a small business owner doing your own buying, here's what I'd put on your checklist:

  • Specify everything in writing. Material family, exact thickness (mil or mm), width, tolerance, color system (Pantone number, or "match this physical sample"), and packaging requirements.
  • Ask what the supplier measures. Do they check gauge on every run? Do they have Delta E data for colored sheets? What's their defect tolerance?
  • Know your resin type. Sheet grade is not injection molding resin. If you're buying resin, ask for melt flow index specifically.
  • Schedule mold inspections. If you have thermoforming or injection molds, inspect them on a regular cycle. Don't wait for parts to fail.
  • Build a relationship with one good vendor. Not three mediocre ones. We live by this with Westlake—they know our applications, our tolerances, and our pain points.

When This Advice Doesn't Apply (Honestly)

All of this assumes you have real quality requirements and a client who will reject bad parts. If you're using plastic sheet for simpler applications—temporary signage, packaging that never gets inspected, prototypes—you can relax a lot of this. A loose color tolerance or a generic "PVC sheet" spec might be fine. In fact, over-specifying will cost you money you don't need to spend.

The other caveat: not every supplier can provide the kind of verification I describe. If a supplier gets defensive when you ask about their quality data, that's a red flag. But a small supplier with good data is better than a big one with no data. And if you're in an industry like medical devices or aerospace, you'll need far more documentation than anything I've described here.

And yes—PP is plastic. But so are PVC, PET, and ABS. The material choice is a function of your process and your customer's requirements. If you don't know, ask. We all started somewhere.
