I'm a quality manager at Westlake, where we make PVC, PET, and BOPET sheet and film products for thermoforming and printing. This is my sixth year reviewing production lots before they ship, and these are the questions buyers actually ask me. A few are questions they should have asked earlier.
A 4x8 PVC sheet is a standard size. So are they all basically the same?
Most 4x8 PVC sheet products are cut to the same nominal size: 48 by 96 inches. The real variables are thickness tolerance, density, and flatness.
Take weight. A rigid 3 mm PVC sheet weighs roughly 28 lb per 4x8 panel. Expanded PVC foam board at the same thickness can weigh about half that, because the core is foamed. Both get sold as PVC sheet. Buy on price alone, and you may receive the foam product when you needed solid material.
The question I wish more buyers asked is: what is your actual thickness tolerance? Depending on product grade, a 3 mm spec can be +/- 0.1 mm or +/- 0.2 mm. For a sign, this rarely matters. For printing, lamination, or thermoforming, a difference of 0.1 mm can make ink transfer unevenly or formed parts sit slightly off. Check the cut dimensions too. We line-trim our 4x8 panels and verify them at multiple points. A sheet that arrives at 48.2 by 96.5 inches can cause trouble in a CNC router.
When delivery arrives, put a straightedge on the sheet. A bowed 4x8 sheet wrecks a job just as fast as off-spec thickness. Good quality is not just a number on a spec sheet.
What is the difference between PVC sheet and high-density polyethylene plastic (HDPE)?
Both are plastic sheets but they behave differently in fabrication and in service. PVC is rigid, dimensionally stable, paintable, and easy to solvent-weld. That's why it shows up in display boards, wall panels, and thermoforming stock. HDPE (high-density polyethylene plastic) feels waxy, absorbs very little moisture, and stands up to chemicals. You find it in cutting boards and outdoor storage panels.
The practical difference shows when you need to finish or join the material. PVC can be painted after a light primer coat and welded with solvent or adhesive. HDPE resists paint and ordinary glues; it usually needs welding or mechanical fasteners. It also expands and contracts more with temperature change.
Honest part: Westlake doesn't extrude HDPE sheet. Our range is PVC, PET, BOPET, PS, and ABS products. If a project really needs high-density polyethylene plastic, buy it from an HDPE specialist. If it needs a rigid, printable panel, PVC is usually the more practical route. Both materials are valid. The important part is selecting the right polymer instead of assuming any plastic will do.

Mold needs moisture, an organic food source, and time. The paper face on drywall is organic. Wood trim is organic. Solid PVC is not. That is why PVC sheet has become a practical rebuild material after mold damage.
But PVC doesn't fix a moisture problem by itself. If wall cavities stay wet, mold can return on the wood studs behind the panels. Fix the water infiltration first, then decide on panel material.
Use solid PVC sheet where water will splash: shower walls, rough-in rooms, kitchen splash zones. Use PVC foam board for wall protection in drier areas. Foam board is easier to route and lighter to handle, but its cut edges should be sealed or capped because the cellular core can hold water even though the PVC resin does not feed mold. A smooth PVC surface is also easier to clean, which removes the dust that can feed mold growth on any surface.

PET is short for polyethylene terephthalate. It is the polymer used in water bottles, food clamshells, and thermoforming films. It has nothing to do with animals or apartment policies. If your real question is about building materials for pet-friendly apartment units, then rigid PVC panels are closer to the right conversation. They scratch less easily than drywall, survive cleaning chemicals, and don't absorb odors the way porous boards do. PET sheet, by contrast, is mainly packaging and print media. How to make a silicone mold (and when it does not apply)
Let me separate two processes, because this question often comes from people who want to make sheet plastic, not cast a small part. Large flat sheets, including 4x8 PVC sheet, are made by extrusion or calendering. You do not pour them into molds. Silicone molds are for duplicating an existing shape by casting resin, polyurethane, or other low-temperature materials.
If you do want to make a silicone mold, this is the basic order of work. First, make or find a master model. The master should be immaculate because every scratch and fingerprint shows up on each copy. Then build a mold box around the master. Four strips of PVC sheet sealed at the edges work well; we have used this trick in our own lab. Mix two-part silicone and degas it under vacuum if possible, because trapped bubbles leave pits in the mold surface. Pour the silicone slowly over the master and let it cure. Cut a release seam, or make a two-part mold if the object has undercuts.
For production-grade flat panels, mold making is not the route. That is why factories use extrusion lines with rollers and calenders.
Why should a buyer ask about your quality rejection rate?
Buyers compare price and lead time, but rarely ask what happens when plastic doesn't pass inspection. I will give a direct answer from our own records: in 2024, we rejected 3.8% of first-production lots before they were released. Some were reworked. None shipped as-is.
The top causes are thickness variation, surface contamination, and warp. Warp appears more often in winter when cooled sheets see sharp temperature changes. Contamination is often a hairline streak that looks acceptable under warehouse lighting but becomes obvious after printing or forming. We installed an automated surface scanner in 2022, and it caught a white PVC run with a streak that three experienced operators had missed. Eighteen pallets got quarantined before loading.
Quality checks cost time. A full lot may stop for an extra shift while we measure and inspect. I would rather delay a shipment and explain why than send a problem to a customer's plant. Any supplier can say they have good quality. Ask for their reject data and see if they show it.
